How to Replace Outdoor Recessed Lighting with Smart Zigbee Downlights: A 7-Step Checklist

Who This Checklist Is For (and Why I Made It)

If you're figuring out how to replace outdoor recessed lighting with smart Zigbee downlights, this is for you. I'm a facilities manager handling lighting upgrades for 8 years. Step 1: Verify Your Existing Recessed Cans and Wiring

Before you buy anything, pull one existing fixture. Check three things: voltage (120V vs low-voltage), can diameter (4-inch vs 6-inch), and neutral wire presence. Outdoor recessed lighting often sits on a GFCI circuit. Per NEC 2023, outdoor receptacles require GFCI protection (verify local code). If you don't have a neutral wire, most smart Zigbee downlights won't work.

In 2021, I assumed all cans were 6-inch. Ordered 12 downlights. They didn't fit. Return shipping cost $180. Lesson learned: measure twice, order once. Also, check the depth. Some smart downlights have a bulky driver box. If your can is shallow, you'll need a remote driver—another cost.

Check the wire gauge too. 14 AWG is common for 15A circuits. If you have aluminum wiring, stop and call an electrician. Aluminum wiring requires special connectors and can be a fire hazard if you just twist on a wire nut.

Step 2: Pick Smart Zigbee Downlights That Match Your Hub

Smart Zigbee isn't Wi-Fi. It needs a hub (like SmartThings, Hubitat, or Amazon Echo Plus). Check if your hub supports Zigbee 3.0. According to the Zigbee Alliance (csa-iot.org), Zigbee 3.0 is the current standard for interoperability. Some cheap downlights use proprietary Zigbee profiles—they'll pair, but automations break.

To be fair, cheaper downlights can work. But I get why people go with the cheapest option—budgets are real. But the hidden costs add up. In Q3 2024, we tested 4 brands. Two required a $80 proprietary hub. That killed the unit-price advantage. One brand wouldn't dim below 20%. That's a dealbreaker for outdoor ambiance.

Also check the Zigbee frequency. Most use 2.4GHz. Some older hubs use Zigbee 1.2. If you want a strong mesh, consider a downlight with a built-in repeater. That helps if your outdoor fixtures are far from the hub.

Step 3: Calculate Total Cost of Ownership (TCO) Before Comparing Quotes

Unit price is just the tip. TCO = unit price + hub + installation + time + maintenance + risk of returns. I now calculate TCO before comparing any vendor quotes.

Example: Vendor A sells downlights for $20 each. But they need a $80 hub and aren't wet-rated, so you'll need to seal them (extra $10 each). Vendor B sells wet-rated Zigbee downlights for $45 each, no hub needed. For 6 lights:

  • Vendor A: 6 x $20 = $120 + $80 hub + $60 sealing = $260. Plus 3 hours of your time (at $50/hr = $150). Total: $410.
  • Vendor B: 6 x $45 = $270. All-inclusive. Plus 1 hour pairing. Total: $320.

Vendor B is actually cheaper when you factor time and risk. The $500 quote turned into $800 after shipping, setup, and revision fees. The $650 all-inclusive quote was actually cheaper.

TCO (i.e., not just the unit price but all associated costs). I've seen this pattern many times. But when I say many, I do not mean just a few—I mean consistently across 200+ lighting orders.

Don't forget disposal fees for old fixtures. Some municipalities charge $5-10 per fixture. Also, factor in the cost of a permit if required. In my city, a lighting permit is $75. That's part of TCO too.

Step 4: Check Wet-Location Ratings and IP Ratings

Outdoor downlight lighting must be rated for wet or damp locations. Look for IP65 or higher. If you're under a soffit, IP44 might be okay, but I wouldn't risk it. In my opinion, the extra $10 per fixture is justified.

I learned this in 2019. Installed non-rated downlights under a porch. First heavy rain, two shorted out. Cost $220 to replace plus a weekend of my time. The second time, I bought IP65 fixtures. They've been through three winters (unfortunately, with ice dams). Still working.

Look for a UL listing. A UL mark means it's been tested. Unlisted fixtures can be a fire hazard. Also, check the trim material. Plastic trim can yellow outdoors. Aluminum or stainless steel holds up better.

Step 5: A Grower's Note: Don't Confuse Downlights with Grow Lights

This step is for anyone who also runs indoor plants. Downlight lighting is for human vision. Grow lights are for photosynthesis. If you're comparing grow lights, don't look at lumens. Look at PPFD (photosynthetic photon flux density).

For example, the Mars-Hydro TS1000 PPFD is roughly 650 µmol/m²/s at 12 inches in a 2x2 ft area (based on Mars-Hydro published specs, January 2025; verify current specs at mars-hydro.com). That's a Mars-Hydro grow light metric—not something you'd use for outdoor recessed lighting.

Mars-Hydro also makes smart controllers with Zigbee compatibility. So if you're automating both grow lights and downlights, you might use the same smart Zigbee hub. But don't assume the same fixture works for both. I've seen people try to use a Mars-Hydro grow light as a porch light. It looked terrible and confused the plants (note to self: keep grow room and porch separate).

If you're buying a Mars-Hydro grow light for a grow tent, the TS1000 is a popular entry-level model. But check the PPFD map for your tent size. A Mars-Hydro TS1000 PPFD of 650 at 12 inches might be too intense for seedlings. Dimming is key. Downlights, by contrast, are measured in lumens and color temperature (e.g., 2700K-5000K). Keep those specs separate.

Step 6: Turn Off Power and Test Before Installation

Kill the breaker. Test with a non-contact voltage tester. Then test again. I can't stress this enough. In September 2022, I skipped the second test. Got a shock. Not bad, but enough to make me create our pre-check list.

Remove the old can. Check for insulation contact. If the new downlight isn't IC-rated, keep insulation 3 inches away. Most smart Zigbee downlights are IC-rated, but verify. Also, check the junction box. Some outdoor installations have brittle wire nuts. Replace them. A $2 pack of wire nuts can save you a $200 repair.

Wear safety glasses. Old insulation can fall. Also, check for asbestos in older homes (pre-1980). If unsure, don't disturb. Call a pro.

Step 7: Install, Seal, and Pair to Your Zigbee Hub

Connect wiring: black to black, white to white, ground to ground. Secure the fixture. Apply outdoor-rated silicone around the trim if it's not gasketed. Then pair to your hub. Test dimming and automations.

Even after choosing the smart Zigbee downlights, I kept second-guessing. What if they lost connection in cold weather? The two weeks until I was sure were stressful. They didn't—but I monitored daily. Hit confirm and immediately thought did I make the right call? Didn't relax until the first cold snap passed and all six still responded.

After pairing, set up a schedule. For outdoor security, turn on at sunset, off at sunrise. Use a Zigbee motion sensor if you want. Test the mesh range by walking around with your phone. If a fixture drops, add a Zigbee repeater or a smart plug.

Common Mistakes and Final Notes

Here's what I've seen go wrong most often:

  • Ignoring TCO. The cheapest unit price rarely wins.
  • Forgetting to check neutral wire. Smart switches and downlights need it.
  • Using indoor-rated fixtures outdoors. They will fail.
  • Mixing up grow light PPFD with downlight brightness. They're different metrics.
  • Not checking local codes. Some areas require permits for outdoor lighting changes.
  • Buying non-dimmable smart downlights. Check the specs.
  • Assuming Zigbee range is enough. Outdoor walls and metal soffits can block signal. Add a repeater if needed.
  • Skipping the second voltage test. I can't say this enough.
